This report aims to assess the influence of internal defect location, orientation and geometryon the fatigue performance of additive manufactured components by evaluatingthe stress intensity factor K. Fundamental concepts concerning linear elastic fracturemechanics, mathematical models, stress intensity factor, fatigue crack growth and finiteelement analysis are defined and described. The cases are investigated both numericallyand analytically to understand and highlight the applicability and limitations of the models. The numerical analyses are conducted by finite element analysis in Abaqus CAE andWilliams’ solution in order to extract the numerical stress intensity factors. The analyticalanalyses are conducted using handbook equations for stress intensity factors.
The results indicate limitations for the sqrt(area) model used for stress intensity factor estimationof small defects. The results suggested that defects oriented perpendicular to theloading direction have the biggest influence on the fatigue life. The results also indicatethat defects have an exponentially increased SIF as they are moved towards the surface. The stress intensity factor and stress fields of internal defects is influenced by defect geometryand parameters such as inner corners and inner radius in the geometry, as well asdifference between exact area and effective area.
