This paper addresses casting experiments with an aluminum (Al) 1xxx alloy. Various amounts of microceramic particles were added to investigate how the addition of different microparticles affects the Al matrix. The adde particles are titanium carbide (TiC) with a size of 4 μm and zirconium diboride (ZrB2) with a size of 3 μm. A flux salt, potassium-aluminum tetrafluoride (KAlF4), was added to braek down Al-oxide layer. This allowes the cheramic particles to enter the Al melt through mechanical stirring more easily. Two different mixing methods were used for samples with TiC and KAlF4. This was to investigate the influence of coated and un coatet TiC. The uncoated TiC were made by simple mixing of the dry powders with a spatula, while the coated TiC was created by dissolving TiC and KAlF4 in acetone, followed by drying and crushing.
For each experiment, 300g of aluminum was melted and heated to 850 °C in a closed induction furnace with an argon (Ar) atmosphere. The powder mixtures were added by lowering a stirring rod into the melt. The stirring lasted for 90 seconds with a speed of 100 rpm. The cast product was cut and prepared for characterization using light optical microscopy (LOM) and scanning electron microscopy (SEM). LOM, along with the ImageJ program, was used to analyze particle distribution, particle size, and grain size. X-ray analysis (EDS) from SEM was used to map the location of different elements in the Al matrix. Hardness measurements of the samples were also conducted. An observation from the casting experiments was that there were significant amounts of powder left in the crucible in experiments without KAlF4, while minimal when KAlF4 was added.
From the examinations with LOM and ImageJ, it was revealed that coated TiC samples have larger accumulations of particles in the intermetallic phases compared to non-coated samples. Grain size and hardness do not appear to be influenced by whether TiC is coated or not, but they are affected by the amount of TiC present in the aluminum matrix. ZrB2 is also present in the intermetallic phases, but significantly fewer particles manage to enter the Al melt. An interesting observation is that fluorine (F) from the flux salt deposits in the intermetallic phase and not at the added particles in all samples. The grain structure varies as much in the reference sample as it does in the samples with 2 wt.% KAlF4. In the samples with 1 wt.% KAlF4 and 1 or 2 wt.% TiC, the structure is uniform. The greatest grain refinement for this study is with TiC pressent as the size decreased from 150 μm to just under 100 μm, but the presence of KAlF4 was crucial to getting the particles into the Al melt.
